You might see if you can pry the joggle lip away from the bottom half in order to confirm the Hysol bond failed. If it has, you might want to inject Hysol back into the the joint. Are you going to add some fiberglass overlay to the outside also? I believe that the crack will reappear if you don't.

All; I went to the hangar today, wedged my big "rear" into the inside of the cockpit and got a good look at where the separation is but from the inside. As OC speculated, it is exactly on the seam between the upper 1/2 and bottom 1/2 of the fuselage assembly. You can feel the two halves separating right along the seam. It looks like I will have to reinforce the area but glassing over the seam "lip" is going to be interesting. I am thinking of 5 plies of 9oz fiberglass using West Marine epoxy resin along the inside of the fuselage with about 3" of overlap. Does this sound about right or am I missing something?

Kent; I will let you know as the date/time gets closer. I hope to have the fiberglass repair to the fuselage done in the next week so I can make the trip and not have to postpone it. Smile

Kent; We are in the early planning stages of the trip but we are planning to fly into KGLY. It actually works very well for us to spend the night on our way to Grand Forks.

I've seen both you and your KIS but more importantly Bev and I have never met the fabulous Millie. Be happy to have you drop by if it works on your schedule.

FWIW Millie & I will be making a long trip in our KIS-4 airplane. We plan to fly from St. Augustine, FL to Ft. Campbell, KY to Des Moines, IA to Grand Forks, ND to Chicago, IL to Dayton, OH to Knoxville, TN to Charlotte, SC and back to St Augustine, FL starting on Sept 1st 2016 and ending sometime around September 22nd. If anybody is available we would really like to meet up with any KIS owners/builders that live close to our planned route. I have attached a .jpg of our planned route which as of right now is VERY open to change. Smile

I'd give it three layers of four plies stepping down each layer about 1/2 inch in size. Covering all the available space at the joggle. This should help dampen the vibration some. Also as Tim has stated, try to inject some adhesive into the outer separation.

I will try to pry the lip apart some more but it hasn't separated very much and the two sides are basically still touching each other. I may not be able to inject anything between the two sides. Maybe make some very watery solution and let it seep into the crack might work. Then use 12 plies as Ed recommends for the actual repair and a few plies on the outside as well. This will take away from the esthetics, but safety trumps esthetics every time.
