Barry,

I had a similar problem a couple years ago where the ethanol basically warped the tanks. It did not get into the bond-line that you are talking about thankfully.
I had to reshape the tanks with bondo and glass Sad((
As far as sealing the inside, I chose to lightly sand the inside of the current sealant and re-coat it with the BUNA N Slosh as you said

https://www.aircraftspruce.com/catalog/appages/bunan.php

So far is works great. I am not sure if you need to sand the inside ...I was told by someone you did. That was the hardest part because obviously if you sand through the fiberglass from the inside of the tank...your done Sad
I ended up testing 20 different techniques OUTSIDE of the tank so I wouldn't screw it up.
In the end the drywall corner painter with sandpaper glued to it (the one in the left side of the 2 part image) with a telescoping paint pole allowed me to sand most of the inside...then I had to just build a ball of sandpaper and get the corners.
Now applying the slosh......it is awkward flipping the wing over and up and down (especially by yourself:( ...bottom line is you can't get full coverage..but you can see the spots it misses.
The go in and apply the BUNA with a brush to the remaining spots My main fear was the BUNA and having bristles be pulled out of the brushes etc and stay stuck in tank. This fear is justified....It is not so much a slush as it is tar...especially as it starts to thicken up.
In the end, believe it or not a wine glass cleaner worked best (attached) duck taped to the same telescoping pole to get the spots the original slosh mixed.
Here are some instructions some else gave me where they cut holes..I didnt need/want to....BUT the end plate fix for leakage is a must if you have not done it already...as my tanks had slight leaks on the end plates for 18 years before I did it Sad
Again all is good right now with the way I did it.
If you have any questions...call me 321-626-4786
Thanks

Subject: Tank Sealant

I'm still having problems with tank seepage near the end plates where is looks
like the fuel is finding it's way out through very small passageways in the fiberglass
or connection points. I use PRO-SEAL FUEL TANK SEALANT on the end plates
and I think that works pretty well. I believe the issue is, the epoxy used
to glue the leading edge to the spars at the factory was affected by ethanol
in the fuel which caused it to expand and crack all along the  attachment point
on the spar. You can see the malformation on the outside of the wing where it
was exposed to the fuel and expanded. I believe fuel is traveling down these
cracks and creating small leaks. There is a product called PR-1005-L BUNA-N-SLOSH
COATING sold by aircraft spruce that I'm thinking about using to coat the
cracks in the epoxy at the attachment points. Has anyone used this sealer and
have information on it's effectiveness? I believe the structural attachment of
the leading edge to the spar is still very sound bu
t want to stop anymore expose to fuel if I can.

I'm also finishing up an update to the panel which includes 2 GRT Horizon HX displays
and a new Stratus Mode S transponder that will make the plane ADS-B compliant.
Hope to have it all ready to go by reunion time.

Cheers,

Barry Norman

Thanks for you're very detailed response.  I can't sand the interior of the tanks because it has baffles installed on the Pulsar III. I am pleased you were happy with the product. I think it will work well to just fill the crack and seal the Hysol.  There are corners cut out on the baffles big enough for the sealer to flow through in the corners next to the spar.
I was beginning to think no one used this forum anymore. 😄
Thanks again,
Barry
