I received a QB TD kit with the rudder nose skin made from .025 instead of .016. Anyone out there successfully built a rudder with this thickness nose skin? How did you get the skin in place and held under the rear skin to drill it? Unlike the .016, the .025 skin is *very* stiff and will not bend very much by hand. Did you have to make some special jigs?
Quick reply direct also would be appreciated, if possible, as I only receive the digest.

Hi Andy,
I don't remember whether my rudder nose skin was .016 or .025, but I
do remember the little jig I needed to get it in place.
I used a couple of 2x4s with blocks between them to make a box. The
inner dimensions of the box were the same size as the finished rear
area of the nose skin. I think I just held it together with clamps
(since it had no enduring value). I pushed the bent nose skin into
the box so it held the rear edges at the right distance apart and
drilled the rivet lines in this condition. Then it was a simple
matter of reversing the position of the nose skin and rear skin so
the nose skin was on the outside for riveting.

I built it with the thicker skin on the nose skin, mine came that way. quick builds going to AMD usually have the thicker stuff, makes for a harder leading edge. The way I put it on is the way you put on the leading edge for the wings, use a couple of straps. . I put the edge on the insideof the rear skin instead of on top. this gave me a cleaner edge. The toughest part is making sure it is a snug fit on the top of the rudder. use a small strap tightly.
it is harder than the thinner stuff and looks just as nice, just a little more calories burned doin it.

I scratch built the entire rudder from .025" instead of the .016 specified (with ZAC's permission of course). The whole thing went together with no problems whatsoever, and looks IMMENSELY better than the original .016" version (I built both). The biggest benefit I found was that any miss-shapen ribs will confrom to the skin, rather than the other way around. It gives the rudder a much smoother look, at the expense of about 1 pound total weight.
As I understand it, your problem is that the Nose Skin is under-bent, and therefore tends to spring outward when slipped under the Trailing Edge Skin? There are two things that will help: Duct Tape and a 2X4. Use the duct tape judiciously to hold the Nose Skin in position while drilling. The 2X4 is used to apply EVEN pressure on the Nose Skin while you coax the bend to the correct angle (i.e.: Squish the thing a little bit more). If I've made things more confusing, feel free to contact me off-list for a better description of what I'm talking about.
