Skip,

I just trimmed my lens "by guess & by gosh." I probably trimmed it (progressively) three or four times before I could get it to go into place. A very poor design, if you ask me. The same goes for the sheet metal screws that hold it in place.

Your leading edge is different. But we put the lens inside before mounting the assembly with screws. Took a piece of duct tape about 4" long & 1" wide. Folded the center together for about an inch & attached the two remaining "tabs" to the lens. A lot easier to handle. KABONG

I also had to round the corners of the lens - that was enough for me to slide it in.

I second that; in fact I decided to use flush set solid rivets holding nutplates for #6-32 screws to secure the lense.

My first attempt was equally frustrating and nerve racking. Then I cut the lense down to a size that was just enough larger than the hole to allow a safe edge distance from the holes. After that the lense was a lot easier to fit into the hole.

Trim the lens until it is about 3/8 to 1/2 inch on each side. I used an
olfa knife and got it trimmed to size in about 8 minutes. Keep the lens
warm so it won't crack like mine did when I tried to fit it this winter.
A new lens is very expensive. Round off carefully the corners. Use the
tape method to pull the lens forward once you have it in. It takes a
lot of patience, but it will soon fit. Good luck.

You will need to cut the lens. Zenith doesn't tell you about that but it is
the only way to get it in.

Skip, that lens can be a real bear. I screwed mine up a bit, but learned from a fellow at Sun n Fun last year a method to get it right. He said to make a wood form the shape of the wing nose. Make a thin cardboard template that will fit in the hole in the wing edge. Make the Lexan the size of the cardboard. Now here's the tricky part. The fellow said that Lexan does not become soft and malleable until it gets to something like 300 degrees ?? His method was to put the form sanding nose up into the oven with the Lexan on top and heat it until the plastic bends down to the shape of the nose skin form. Sounded like a neat way to size and bend the material. I have not tried it myself, but it might work. The fellow may be on this thread. Perhaps you could find him for more details. Jeff Small passed the procedure on to me. I don't know if he originated it, but I've seen his plane and can tell you that it works for an HDS, with it's thick wing. Probably work for an XL, too, with a little extra juggling and swearing.

As a long time fire fighter, I do not think I would heat plastic in a
cooking oven. I know of several folks who got at least a partial new
home from such antics.

This is why this list has its limitations. People speculate.  Too much time to think. I mean no disrespect to you, Ron. But I read through emails for people who say things like, "I did this",  and "I know first hand."

So here's what I know first hand: I heated my Plexiglas lens in the very same oven we use to feed our family -- GASP --
with no ill effects. Not a smell, no one came down with cancer in the intervening years. The temps are so low there is no problem. The Thanksgiving Turkey even tasted good Smile

Even so, I don't see why it would be that hard to make a mini-oven using some flashing or aluminum sheet, sticking the part in there, and then toting the kerosene heater outside and plopping it on the top for a few minutes.

None taken Phil, I found a thermo plastic shop down the street and let them drape it to the form I made. I had an incident years back with a motorcycle chain, grease and an oven. I guess I'm a little oven shy after that one.

I thought the nut plate idea was pretty good so tonight I made em up. The bottom ones won't be used because it looks like there won't be any clearance. The tops one should work fine though.
