I think what your saying is the parts are all the same and based on the
alignment of the pre punched holes- pretty darn accurate (this does not
include the fiberglass, mind you) but the way the individual builder mounts
and aligns it is where the difference lies.. right? hence some of us have a
non issue and aligning up, while others are off slightly ..

Chad- let me assure you Van's does an excellent job with the aluminum pieces
and hence my going by the plans most of the time and adjusting only when I
know it's a better solution, there is a reason Van's gives specific ranges
to drill holes and I really try to stick to those ranges, in the case of the
elevators there is an adjustment one can make to compensate for the
different drill locations. Believe me when I tell you that there are many
"right" ways to do the same thing, this forum is reviewing what we did at
that step and it's builder driven not a flaw in the piece.. now there are
flaws and that is mentioned as such and usually most of us get aftermarket
pieces to replace those in question, but even then those are not "gotchas"
those are "cautions". Van's BTW has replaced many of those faulty pieces as
builders have brought it to their attention so don't let a low number
builder tell you there is a flaw with a piece or plans as Van's may have
replaced after they received their respective kit.
Study Tim's site and the links he has for other builders, one can learn
quite a lot about the RV-10, but understand that when you're there it will
be a different experience for you..

The horns have a relative position to each other based on the construction
of the elevators and their mounting and alignment. Even if the horns we
made perfectly, the construction and mounting of the individual elevators
will affect their end position in 3-d space.

Well, I did about the same. To make it worse, the hole as drilled
resulted in the trailing edges being misaligned.

I ended up working with my Tech Counselor to weld over one hole, then
adding a aluminum block between the two horns. I was able to exactly
line up the elevators using the block. The block holds the alignment.
Then re-drilling the 2nd hole for the push rod end. My TC said that was
how it is done on the Pitts.

I think there are a number of ways to fix this including just going with
it the way it is as Vans recommends. But there's just something about
it involving the elevator...

I didn't fully document it but attached is a pic of the block which fits
between the two horns and is attached with 3 AN3 bolts.

Looks like mine and looks like you did a nice job too!. I really don't think
one need to worry too much as I figure the bolt will be on tight plus there
is the aft horn as well. Structurally, being Van's wasn't concerned, I trust
it should be fine.

It's not a problem... The load is placed fore and aft...1/16" is not a big deal, it's not in shear, it's not going to make your watch stop in this case. Place a bolt in that hole and hang from it somehow....it ain't gonna fail. Later in the build you may get a chance to CUT some of that same material (Meager attempt to modify control cable bracket)...after you replace your band saw blade you'll understand how tough that material is. I've seen RV's with less clearance that what you have there...borrowed time? Maybe but most likely not. If you have ever felt the "feel" of a completed control hook up you will understand how smooth it feels and how well it moves. A good pull on the stick at 170kts is about 3 to 4 pounds of force, it is not that much strain and especially on 4130 steel. Remember there are only 6 aluminum pop rivets holding in your pushrod end into that aluminum tube....that horn is tough as nails. And...you can fall back on edge clearance...which is measured from the center of the hole, not the edge...your fine.

I was pretty sure those were steel pop rivets holding the pushrod end
in the control tubes. Your point may still be made, but I think
they're steel.

Thanks for putting me at ease. I was going to buy new horns and replace them. I'll sleep on it and decide later. For now i'm going to hook it all up.

The rivets in the pushrod are steel, MSP-42.
